It looks like I'll be able to get it to fit on 7 4'x4' sheets of plywood. Now I gotta find someone in town who will cut it out for me for not too much $$$! :)

Leave some room for the saw kerfs.

 

I cut one piece a little oversize on the bandsaw, then get it perfect with rasps, sandpaper, etc. Then cut each additional piece a little oversize on the bandsaw, attach the perfect piece to each oversize one, and use a template bit in the router to make them all identical.

The straight pieces can be cut from 1x4s. So 5 1x4s and 5 sheets of 3/8 4x4 plywood.
