The LBS says that a lot of them do that, and the only fix is to put a

really common, implying that it's a lousy design, or did I just get a
lemon? If it's a design flaw, are there any fixes that are less
aesthetically obnoxious than a rubber band?

I have a new (2000) set of 105s and they don't rattle. Maybe they're still
too new, and the rattle will come after a few '000 kms. Overall, though, I'm
impressed. They feel signficantly "crisper" than my last Shimano STI system,
which was a '96 DA.

Use a screwdriver or such and pry off the plastic cover (don't catch the white
plastic piece under the cap). Use a small Phillips screw driver to tighten the
white plastic bit underneith, and pop the plastic cap back on.

I think they're talking about a different issue...the inside lever rattling
against the main lever. OK, if you want to get technical, Shimano calls
them "blades." They're on the right track (tightening that small phillips
screw on the inside ever). And, sometimes it helps to simply bend the
inside lever a bit so it doesn't hit the larger one when it returns.

Looking at how the small lever fits inside the brake lever, I could see
there was only one small area of contact. The finish was slightly worn
in this area, from vibrating against the brake levers. So, I stuck a
small piece of plastic electrical tape on the small lever in that area,
and the rattling noise went away. The piece of tape was pretty small,
and mostly hidden by the brake lever, so it was practically invisible.
Based on the inputs from the NG, I tried tightening the screw at the
top of the small lever. That also solved the problem, and without any
tape. If it comes loose again, I'll try putting loctite on it.
Too bad Shimano used a Philips-head instead of a socket head; it's had
to get much torque on that screw because you can't (at least on my
bike) get a straight shot for a screwdriver.
