It appears that the code picks the wrong solution when resolving the tangency (check box "G1") between adjacent propeller blade curve segments for the blade thickness. The lines end up tangent vertical instead of tangent horizontal. This happened with 3.29. A sample model can be provided.
When unchecking the "G1" box and changing the slopes manually, the problem goes away.

Interesting...  Please do send a sample file.

Does the G1 button seem to work properly for other propeller shape factors -- like Chord and Twist?

Thickness is a little different from other things in that you control t/c and a 'smooth' t/c can result in non-smooth thickness if the chord distribution is non-smooth.

I don't know about the other parameters as I don't have tangencies there. I am using the propeller component to model a flying wing as per Brandon's suggestion to get smooth blended surfaces, so thickness is really the only parameter where I am using tangency. The solver picks the tangency - opposing curve parametrics as opposed to aligned curve parametrics. I'll add a sample file later.

Sample file is attached. This is modeled after publicly available dimensions of the X-47B, so no proprietary issues with this file.
