I've made an initial prototype of the handset. It's basically 4 layers
of MDF with the middle two enclosing the cavity for the electronics.
I've put it in the project box for others to look at and comment. The
final design won't look like that as the laser rubber will dictate
that the top-most layer be narrower than the laser rubber. It's a
start any how.
I'm away next week so won't have a chance to help do any more
prototyping. However I'll try and flesh out my thoughts on the wiki
and order the stuff to make it happen when we get the money through.

Someone could help by figuring out how to create etched areas using
qcad. I tried to import what I thought would work into the laser
cutter software and it complained, saying something about "exploding
in CAD". ???

Have a look, is this something that you can work with? Does it need a
larger, smaller, narrower wider cavity? I quickly checked with the
arduino that's also in the project box, and it doesn't fit inside.
Would you like me to be able to fir a stock arduino in?

Okay, at the moment it's not quite wide enough, and I haven't made any
accounting for the arduino's height. I imagine once you have the code
sorted the actual PCB will be a lot shallower than the standard
Arduino.
I'll try and redesign the .dxf with your suggestions but someone else
will have to cut it on the laser cutter. I haven't quite figured out
how to get nice rubber buttons yet though. :(
