Two of my three controller boards have died in the past year and I'm
still debugging some mystery crashes/lock-ups.

Has anyone looked at replacement controllers? I've heard good things
about the Cohesion:

but there are a lot of options:

At my local hackerspace, I rebuilt our Lasersaur a while ago to use an MKS SBASE (Smoothieboard clone) as a controller. The board runs GRBL, and a built-in APU runs LaserWeb (with some custom modifications to handle access control).

Works quite well.

Hello,
I bought the controller from openbuilds.

It's still grbl, works for cnc, plasma and laser. And with any software compatible with grbl.
I didn't installed it yet because because the driveboard still work but I use it on a cnc and want at some point to have some alike workflow for the both machines. They are in use in a fablab so it would be easier for the learningpath.

I tried laserweb and https://software.openbuilds.com/, they both could work for laser and cnc.

Anyway, that's my option. ;)

So, after doing a lot of research, and being unable to fix my mystery
crashes (even with Stefan's help), I think I found a replacement controller.

<https://www.cloudraylaser.com/products/ruida-rdc6445g-s-dsp-controller?variant=12906020536371>

Because I have all the needed power supplies and stuff I just got the
basic controller kit.

First bit of good news -- the cable that goes from the UI/panel to the
stepper driver is roughly 2m long. That means I can make an enclosure
for the front stage left and run the cable to the stepper motors/PSU
where the current PC board is located.

Looking at this build photo:

If you were standing near the place where the lasersaur table touches
my welding table (the table with drinks and a laptop), it would be at
the front, on the side, and at a roughly 45 degree angle as I work
standing.

Once this is installed, I'll be looking at new CO2 lasers. There's one
for about $2700 (shipped to PA, US) that is a 200W drop-in replacement:

<https://www.sptlaser.net/co2-laser-tube/v-series>

That's half the cost of a used 80W Rabbit, but I'll pay that much for a
bigger bed and twice the cutting power.
