MANUFACTURING PROCESS
Ammonia Plant
Natural gas is the raw material and its requirement is 5.0 MMSCMD. For
manufacture of ammonia, a mixture of pure Hydrogen and Nitrogen in the ratio of
3:1 is needed. Hydrogen is obtained from natural gas, which contains about 90% of
methane (CH4) and nitrogen is obtained from atmospheric air..
Urea Plant
Urea is manufactured by reacting ammonia with CO2 under a pressure of about 150
Kg/cm2. CO2 required for manufacture of urea is obtained from ammonia plant as a
byproduct during the purification processes of raw ammonia synthesis gas.
Chemical formula of urea is NH2-CO-NH2.
The major steps in the manufacture of urea are:
Compression of carbon dioxide to 150 atm. Pressure.
Pumping of liquid ammonia by plunger pumps to 150 atm.
Admission of Ammonia and Carbon dioxide into a specially designed reactor for
synthesis of urea under 150 atm. Pr.
Stripping of unconverted ammonium carbonate solution into ammonia and
carbon dioxide gases.
Stage wise decomposition of remaining ammonium carbonate into ammonia and
carbon dioxide.
Condensation of ammonia and carbon dioxide gases as ammonium carbonate
solution and its recycle into the system.
Evaporation of urea solution.
Prilling of concentrated urea melt from top of a tall prilling tower for formation of urea prills and bagging.
Ammonium Nitrate Plant:
Ammonium Nitrate is manufactured by direct neutralization of Nitric acid of 60%
concentration with ammonia vapour. Neutralization of Nitric acid with ammonia vapour HNO3+NH3 NH4 NO3
Concentration of the Ammonium Nitrate solution is evaporator.
The Ammonium Nitrate melt from the evaporation stage, with a concentration
of 99% is prilled in a prilling lower.
Cooling of the AN Prills, Screening, Drying and final cooling of the product
prills.
Coating of the prills to prevent the prills from coking
Dehumidification of ambient air, heating of the dehumidified air and its use in
the coolers and dryer to avoid contact of the prills with direct ambient air
which contains moisture. Ammonia refrigeration system is employed for
cooling ambient air for its dehumidification.
Bagging of the Ammonium Nitrate prills and storage of the bagged product.
Ammonium Nitrate Plant:
Pure, anlydrous liquid ammonia is the feed stock for manufacture of Nitric acid.
Liquid ammonia is vaporized in a shell and tube heater.
Vaporization is done by assing liquid ammonia on the shell side by heat exchange with water, which passes through the tubes. The water is chilled in the vapourizer and it is used in the absorption tower downstream for cooling of nitric acid in the tower.
The heated water is in turn passed through the vaporized tubes and heat balance is maintained between the absorption tower and the vapourizer..
Product Storage & Handling
1. Silo : 50000 MT
2. Empty Bag Storage : 4.0 Million
3. Baggage Storage: 14000 MT
4. Bagging Plant:
(10+2) Streams each of 6 TPH capacity
5. Ammonia Storage : 2x10000 MT
DG Set : . 1 No.
D.G. set (2 MVA ) will be installed for stand by arrangement..
Silencer (Acoustic enclosures) to be provided to D.G.
Cooling Tower(Circulating CW)
a. Ammonia Plant : 44130 m3/hr
b. Urea Plant : 26000 m3/hr
c. Captive Power Plant : 1000 m3/hr
Compressor : 3000 Nm3/hr – 2 Nos
*******************************
Water Treatment Plant :
(Oxidisation Chamber, Filter/ IRF, DM/ R.O. Plant, )
The total water requirement will be met from the ground water source.
The surface water requirement is to be met from Krishna and Paleru rivers totaling
10 MGD .. The water will be drawn through collection wells from the bed of the rivers and pumped to the storages in the plant site.
A lean season storage in 40.00acres would be constructed to meet requirement of water throughout the year, even when sufficient water is not available in the river during some of the month
Raw Water Treatment : (4+1) x 225m3/hr
D.M.Water Plant
Capacity : (4+1) x 225m3/hr
Condensate Polishing Unit
Capacity : As per requirement
Effluent Treatment Plant:
Stage – 1 -Primary Treatment
Stage – 2 - Secondary Treatment
Stage – 3 - Tertiary Treatment
Blow-down waters from boilers and cooling towers will be treated along with other liquid effluents in the plant effluent treatment system, connected with the large capacity guard pond (30,000 to 40,000 M3 capacity) which is proposed to be specifically provided as a measure towards zero effluent approach. The treated liquid effluent will conform to the statutory norms for irrigation water and this water will be used for the extensive green belt around the plants.
The wastewater from domestic source shall be sent to septic tank followed by soak pit to Sewage Treatment plant and treated water would be recycled for the green belt.
