Modifying OpenWRT?

Since this Mesh aspect is related to Linux I'll post it here, though I doubt there is enough of a user base 
here to really get anywhere.

It has become apparent in some preliminary tests that the 2.4 GHz band has a high noise floor, making radio
connections more difficult than they need to be.

So since we are hams we are investigating what it takes to modify the stock OpenWRT install to support
extra channels (ones inside the ham band, away from your neighbors wifi devices :-)

It is still a bit above me, so if anyone cares to tell me how to step-by-step apply it to a OpenWRT

That doesn't look too bad to apply. Several patches to put in, so you'd need to setup an environment to build stuff on. At least for the kernel, that is.

Does your device use the AR9271 driver? That looks to be the most important part, since some of the lower level stuff is done in kernel space. I looked at the spec sheet, but I didn't see the wireless chip set.

So, I had done some testing in Appleton a few years back, and if I recall, anything close to the open 2.4 gHz bands had a pretty high noise floor due to overlap and just poorly constructed consumer radios.  Although it would require equipment, have you looked into 900 MHz or even 3.5 GHz?  Due to how badly polluted 900 MHZ was a lot of consumer devices moved off it - so depending on what you want to do it may be usable.  3.5 was(not sure it is still is) lightly licensed - so basically the biggest cost is getting equipment on a tower.

Is there a Google Group or other medium dedicated to the mesh networking attempt?
