Hey all,
Early on I was looking into 3D printing as an alternative. It still seems like a decent option, but I ended up building one out of acrylic. I was also looking into other alternatives such as corrugated plastic and cardboard.

I stumbled upon a video recently of Waterproofing Cardboard and making it strong.

I think this might be a cheaper option if you are willing to do a bit more work. You would need access to your own laser cutter though. Or you would have to make your own design without the parts interlocking as nicely.

If anyone gives this a shot we'd love to hear how it goes. It'd be great to find an alternative to all this acrylic!! Thanks for the suggestion, Michael.

best,
Josh

I've had pretty good luck using rigid PVC foam sheets. They are easy to cut, durable, uniform, flat and rigid enough to be used in mechanisms and enclosures. It also stands up to UV, water and temperature extremes (-20-130F). It's not quite as rigid as acrylic, or as nice-looking, but it's about half the price.
