Rudder Repair

Hello Group

I wanted to give you an update on my repair. Well, unfortunately I purchased 2lb expansion foam by mistake and started to fill the rudder. That was three weeks ago. Our supplier was closed for two weeks over the holidays and I reordered the 12lb two part expandable foam last week. I removed all foam I had just put in. The foam did not show up on Friday, so hopefully Monday.
Before we removed the rudder in November, we noticed a lot of wear on the collar and shaft. I met with one of my crew, who is a machinist and we figure up to 1/8” of wear bow to stern, less than that port to starboard. We measured the two rudder collars and will be making new ones. I will be removing them, which is scary.
The plan is to mix foam tomorrow.

Thanks for sharing your incredible journey and what you're learning.  I hope you can share some pictures later.  I remember someone else replaced the delrin doughnuts that hold the rudder stock.  Perhaps he will chime in here.  I hope the SS stock isn't too worn or gouged.  Keep us posted with your progress.

Round one again with the foam. It is quite the learning curve.

Thanks for the photo updates. How stiff is the cured foam? Stiff enough to be considered structural -to transfer the loads from the shaft through the internal struts to the glass skin?

Have you decided on how you're going to seal the shaft to the rudder where the shaft exits the rudder foil? I long suspected this is how/where water makes it's way into the rudder in the first place.

Worthwhile winter project!

Good day on Super Bowl Sunday 
Here’s what’s happened over the last weeks.
The foam was finished and sanded.
West system with 404 filler and sanded to shape.
Three layers of fibreglass cloth with West System with 205 hardener.
Sand to shape again.
West System with 407 flairing and sand to final shape.
Three coats of Interprotect 2000.
WOW! That’s lot.
I will be turning the rudder over tomorrow and check the other side.

Might take two emails to show my progress.
