I recently removed my mainsail to get some work done repairing failing
slugs and cutting the foot to make it loose-footed.

When I pulled out the battens, I found they all had a twist in them. Is
this normal, or should I consider replacing the battens? The main probably
has another couple of seasons left in it before replacement. Trying to
decide if the juice is worth the squeeze on replacing the battens.

I think it's pretty normal for full battens. The battens want to sit flat on top of the flaked sail when the main is down and stowed. But the attachment to the mainsail track wants to hold them vertical, not flat, and so they are subject to some twisting. Unless it is so severe that it is distorting the sail when raised I wouldn't worry about it.
