And to say one more thing even if there were faint signs of his molecular
bonded shell. At the end of the show KARR hits KITT with the laser that
was doubled in power from Bonnie. And KITT says that he can not take
another blow like that again. That says it right there the blow weakened
KITT by 50% So I still don't see how them two colliding made KARR. KITT
is the one that should have blown up!

I agree with you 100%, the production staff of Knight Rider never seemed to
pay attention when it comes to whether a cool idea actually made sense or
not.
However, just to play devil's advocate, here's the excuse that I give
everyone who brings this up:
The laser that bounced back and hit KARR just happened to hit a weak spot
in the vehicle superstructure. Here's another example: I can tap a glass
window pane with a hammer everywhere, but if I happen to hit it with the
exact force needed, in the exact spot, the pane will shatter, whereas any
other way it would remain intact. I think the laser hit this perfect spot,
and greatly weakened the entire frame and the MBS. Therefore, even KITT in
his damaged state would have gone right through KARR.
Plus, remember that when the laser hit KITT and KITT reported he couldn't
take another hit, he didn't mean his chassis would fall off or anything;
the first blast obviously did INTERNAL damage, and another would have most
likely destroyed some of his primary systems, leaving the team helpless in
the battle. At most, the laser would have poked a couple of holes in KITT
(unless he somehow got hit in a weak spot, as well, but I digress).
Like I said, I'm being devil's advocate, and this is a one-in-a-billion
possibility, but I thought I'd throw in my $0.02.

This is a real puzzler, I agree. Maybe Micheal's statement of "He's
vulnerable head-on!" is a clue.
