I wouldn't say any heat exchanger typically last only 8 yrs, and I
have never had a cracked heat exchanger give off a smell. You're heat
exchanger is still under warranty. If they know it is only 8 yrs old,
and if they're honest, they will volunteer that info (too many guys
today will not even mention warranty).

Your contractor needs replacing, not your furnace. Don't allow them to take
you to the cleaners.

If he has 90 percenter could be he never got the stainless steel
burner updates. He could have cracked primary heat exchanger or a
sooted up secondary and a set of very dirty burning burners.
If you have a 90 percent efficiency furnace make sure the
technician gets a set of stainless steel burners. You might want to
also have the tech install the fan timer kit P/N 1000563. This will
turn the circulator blower on quicker than the fan limit switch.

Possibly might be a problem where the insulation linner in the cabinet has come
loose and is touching the heat exchanger. Thus the smell when it heats up.
York had a problem like this with some furnaces made a few years ago. Any
manufacturer can have an isolated problem like this ----usually caused by an
employee at the factory with a problem :o)

That sounds great. Those Villagers had to be the cheapest built unit out
there, noisy too. I was so glad when Arcoaire/Comfortmaker ditched that
design only to see them pop up elsewhere in the company.
