Noise from the air return

Hi, I've got an annoying problem with a vibrating noise that comes from
one of the air returns for my heat pump. The noise appeared after I
have been in the house for about 4 years.

Here's the facts:
1 - The sound appears any time the fan is running and the filter is in
place or something else is blocking air flow increasing vacuum.
2 - The sound disappears if the the opening is completely open. Lots of
fun for pinpointing the sound. The more vacuum the higher the pitch.
3 - Tracing the sound (I guess I can call it that) by ear definitely
has the loudest volume from that air intake (there are two). At the fan
unit in the basement the noise still appears to be from above.
4 - Most of the ductwork is encased by drywall.

Ive checked for anything loose and beat, banged and nailed hoping to
firm anything up, but Im out of ideas. I REALLY dont' want to tear out
walls.

Any suggestions would be appreciated,

I had a similar problem when our new furnace (with a higher speed fan) was
installed. Turned out the air flow was causing the return air grill louvers
to vibrate which created an annoying 'humming sound'. I rolled a piece of
carpet underlay up and taped it with good old duct tape onto the inside of
the return air grill. The underlay pressed against the drywall and the
louvers - so that it kept the louvers from vibrating. That fixed the
problem.

And what did it do for the airflow of the system? It seems that you cut
down the volume of air moving through the grille.

A possible cause for the noise is that the bearings in the fan motor are in
the first stages of destruction. When a load is placed on the motor, the
noise from bad bearings may increase to the extent that they are audible.

try this, block the air a little to get the noise level up & use a wrapping
paper roll to define the location of the noise by holding it to you're ear and
search that way

As I read your post, this sound occurs only when air is flowing through
the cold air return duct, am I right? If so, I had a similar problem
and it turned out to be the grille on the cold air return in one of the
rooms. What was strange is that it had run silently for years and then
started up out of the blue.

It was hard to pinpoint because the whole system reverberated from the
sound, kind of like an ethereal banshee. I identified it by
sequentially blocking off each return until I found the offending one.
The fix that worked for me was to slightly twist the grille vanes with a
pair of long-nosed pliers.

Let us know what you find.

Worked for me. I used a flathead screwdriver to widen the spaces between vent veins. Instant fix!
