Array Rebuild Failing at 95% / WD Green / Degraded Array / No Disks Found

I am utilizing a DNS-321 with Alt-F loaded on it.  The server (RAID 1) was stable for a number of years utilizing two WD Caviar Green 2TB (WD20EADS/SATA).  Then I started to have issues with a Degraded RAID Array when the server came back from sleep.  Neither of the disks showed any failures. I would rebuild the array, but after some time ALT-F no longer detected one of the disks.  I replaced that disk with a Seagate Barracuda 3TB (ST3000DM001) and successfully rebuilt the RAID.  Shortly after I started to get a degraded array error (sometimes no disk found error).  I was able to get Alt-F to recognize both disks and then hot-swapped the second WD Caviar Green 2TB disk with a new WD Caviar Green 2TB disk (after following the rebuild array instructions for a forced fail, dismounting and copying etc.) .  I have tried to rebuild the array, but twice the rebuild stopped at 95% completed.  When I start the server now with the Seagate and new WD disk, it just beeps and when I enter the server's IP, it brings up the Alt-F page and says NO DISKS FOUND.  When I put back the old WD Disk, I get a degraded array error (I pasted below a copy of the status page), without any option for rebuilding the array (swapping out the disk results in the array failing to rebuild at 95% completed, discussed above).  Is there a problem with the WD Green disks which causes Alt-F to think the array is degraded or that the disk isn't there (especially on returning from sleep)?  What would cause the RAID rebuild to fail at the 95% completed level?  Why with the new disk doesn't the server start and recognize at least the Seagate disk (with a degraded array) which was working before I tried to rebuild the array?  I couldn't find anything on this matter from previous posts.

where did you get that info?
-Run a long SMART test? (If not do it now it, Disk->Utilities and attach the test output)
-examined the kernel or system log for errors? Please attach the kernel log.

Does the error always occur at the same bay/slot?

who beeps? the disks? the box has no beeper... is it more of a 'clunk' disk noise? every (grossly) three seconds?

I think that your box is dying, as the disks are new...

This is most likely not related, but WD does not endorse using desktop/user/low-cost disks in RAID setups. Their low-end disks have a feature disabled that can trigger a disk error when there are disk timeouts. As I said, not probably related, as I (and may others) have WD RAID1 setups without any issues.

 What would cause the RAID rebuild to fail at the 95% completed level?

Disk errors. Can be caused either by the disk (not in your case, as they are new), or by the box electronics, or by some timing issue -- that's why I asked if you are using Alt-F on the box for some time without problems.

there is a filesystem error that couldn't be automatically solved. Its like a book index (the inode 49) referring you to a page in the book that does not exists (the block).
 

/dev/md0: UNEXPECTED INCONSISTENCY; RUN fsck MANUALLY.

(i.e., without -a or -p options) 


There is no point doing this until the "no disk" or the rebuild fail  error being solved.

I have not been using Alt-F for most of the time the server was running, only the last 6 months or so
I don't think it is related to a single slot/bay

If you are using Alt-F for six months on that box without problems, then there is an hardware issue in either the box or disk.
As you have new disks, you have to figure out if the issue occurs on any of the disks and in any of the box disk slots.

You need to be sure.

You have a lot of errors on both disks (more on the WD one). Each error requires an interface reset, which takes time and RAID takes that as a disk failure.
As it is unlikely that both disks started failing simultaneously I would say that the box hardware is the problem.

This test is rather old, done at 1634 hours, while disk has 2229 hours now.
This test is recent, but it's a short test. The disk is rather old, 30663 hours ≃ 3 1/2 years of working operation

I am attaching the Long SMART Test for the Seagate disk
You are correct about the WD disk -- it is the old disk, because I can't get the box to show disks with the new disk
I haven't been able to get the WD through the Long SMART Test before something fails!
In addition I am attaching the System Log and Kernel Log for the Seagate and new WDC disk where it only gets to the point of showing no disks.
Do you think it is worth flashing back to the original OEM firmware to see if the same problem exists?

You can try that. Remember to keep your data on a disk out of the box, as the D-Link firmware might want to format the drives. With all this problems you should already have a backup...

Sorry for the delayed response, but I was traveling for work
I reflashed the box to the original firmware
I was able to see the disk that had the data on it
So, then I tried to do a rebuild to create the mirrored backup
It started working, but then failed at the 95% point again!
After that, it had trouble seeing the disks that I put in there and etc., similar to the problems I experienced with Alt-F
I assume you think it is a hardware issue?
If that is the case what are my options to fix those issues or to replace the box with a similar box?
