We or maybe only I, use a sticky board printer, with water based ink (can't believe its worth $750, but)..have had none of those problems. We print then pile them up..don't use so much ink? I usually can't print on green or yellow..

I'd have thought that in the US of A, that land of great technological prowess, those messy course overprinters would have been consigned to the orienteering museum.
Don't you have laser copying services which can work from an EPS file? Doesn't this make short print runs economic? Can't you generate from OCAD a file containing the map AND THE COURSE MARKINGS and print that, for each course?
