I'm having problems with the temperature control on my '96. It
seems the blend door motor (which opens and closes the blend door thus
regulating the amount of hot air entering the cabin) is broken. After
looking at how it's positioned behind the glove box, it seems there is
no way of removing it unless the dash is at least partially
disassembled. Is this so? I would hate to go through all the trouble
and then find out there really is a simple trick to remove and replace
it. If anybody has any suggestions I'd really appreciate it. I've
lurked here for some time now and am truly impressed with the friendly
atmosphere on this newsgroup. Thanks in advance for any help you may
offer. jrob

I'm afraid so on the dash removal. On our 98 Explorer the blend door socket
is what goes (And I bet a large majority of the blend door failures are the
same.) and the actuator can not turn the door. And to replace the blend door
requires you to order the entire replacement chamber. They didn't make it
easy to just pop out the old door and pop in a new one, the entire assembly
has to be swapped and it costs about $120. If you have a reputable shop do
the dash disassembly then it's about 12 hours worth of labor. We opted for
Ford to do the work and they stung us nicely for about a grand. Supposingly
the replacement chamber is made of an improved material that should last
allot longer. I've tried to post some images but this newsgroup won't allow
it I guess as I saved my old assembly and took some digital images of the
breakage.

Everything that Greg said applied to my '97--cost me ~1000 at a private
shop.
