Is there a way to change the default value for an empty field in the lookup
added to the body of an email from '????' to something more user friendly
like 'BLANK' or 'N/A'?
I wouldn't complain, except that my users complained. :)

This is definitely one of those annoying little bugs in SP. Here's
what I did when my workflow e-mail included the COMMENTS field which
was sometimes blank:
1. Add a workflow step right before the step that contains the sending
of the e-mail
2. In this new step, make a "Compare ... field" condition and set it
to "If COMMENTS is empty"
3. Make a "Build dynamic string". Click on "dynamic string" and just
type a space in the dialog box. Then rename the variable to
"Comments1"
4. Add an 'Else If' branch and make a "Compare ... field" condition
and set it to "if COMMENTS is not empty"
5. Make a "Build dynamic string". Click on "dynamic string", then "Add
Lookup", leave the source at Current Item, select COMMENTS field,
click OK twice. Then rename the variable also to "Comments1".
6. Return to the step with the email, and instead of putting the
COMMENTS lookup, change the source to Workflow Data and select
"Comments1"
It's a bit tedious, but it's all I could come up with.

Do you think you could re-post these instructions a little more clearly? I appreciate you taking the time to provide this information but it's hard to decipher exctly what I'm supposed to be doing with certain steps of your instructions. Would it be possible for you to provide screen shots with what the workflow should look like? I would appreciate any help you could provide. This little pain in the butt has been giving me problems and I can't wait to nave it resolved.
