We've seen that a lot of people have been reporting issues when trying
to download a custom theme from ThemeRoller. We've been able to
reproduce the problem and will be looking to resolve this as soon as
possible. In the meantime, you can still download with a theme gallery
preset.
The custom theme downloads should all be working again on the jQuery
UI site. Please let me know if it's working for you now.
Thanks to Gavin Mulligan for all his hard work in completely re-
factoring our download builder. This fix should also resolve the IE
zip corruption issue some people were seeing.

Gavin indeed has done some great work in fixing the earlier corruption
issues with IE. It happened that that was tangential to the issues that came
up more recently. I just want to clarify that there's still a complete
refactor underway. Gavin has already started on that, but today's fix
represents only a piece of that whole.

Yah, I have no problems downloading the ZIP file but the ZIP does not
contain any of my customizations I made to a theme. Others are having
this same problem and have posted to the group.

Ok, I've tested with IE, Opera, FF 3.0 and 3.5, Safari on Windows
Vista x64 and Windows 7 x64. All of those archives fail. Switched to
Linux and opened the archives that I previously downloaded in Windows,
still fails. Downloaded new zip in Linux and I can open the archive,
but the archive does not contain my customizations.

You can download all the script files and pre-build themes here:
For a custom theme, you can use firebug to get direct links to the css and
images from themeroller.com. A bit labor-intensive, but it'll get you what
you need in a pinch.

It's possible that one remains closed because it was so far-reaching,
"Custom theme download fails in all browsers". I know some people have
tested and only been able to reproduce this issue in certain browsers on
certain OSes, so there may be another ticket that's more fitting.

right (valid .zip with junk binary file inside), Firefox and Opera
download valid archives but without any custom theme changes.
Out of curiosity - how difficult would it be, by hand, to edit the
default CSS file using values from the URL that ThemeRoller generates?
And, is is possible to get the properly-colored icons without using
ThemeRoller?

The default (we call it base) css theme contains comment tokens in the css that just need to be search-and-replaced (in fact it's the value right before the comment token) with the values from the query string. The images are a bit trickier, as they involves masks, coloration, alpha blending, PNG-8. That's where ThemeRoller really does some heavy lifting.
However, if you can get themeroller to display what you want, even if you're not able to download it in a zip at the moment, you can grab the images and css straight from the themeroller page. Firebug should make light of that.

Yeah, I also get 'smoothness', instead of my custom theme, using
Firefox 3 on Linux. (Though I imagine the browser / platform is likely
irrelevant here.)

Oh look, I can confirm that dgm's workaround successfully produces the
css and images.
So, simply rehashing what dgm said: Click 'deselect all components',
and then the download button will yield a valid zip file containing
your precious theme modifications.
